Good luck Stephen. I was going to suggest looking on 6speed for that thread but see you already found it. I wonder if I should do some preventative maintenance on my car because of this. Wouldn't want this to happen at the track. What do you think?

Maybe consider doing the change next time your car is in the shop for something else. But wouldn't hurt to ask if they're familiar with the issue and/or can give you price quote.

If you have the water pump housing out for some reason, it may not be a terrible idea to have it 'fixed'. I suspect most start to leak a little and not 'just let go' suddenly like mine. Even so, the leak should occur behind the wheels and probably not cause YOU to spin, but the guy behind you might not fare so lucky. Still, I don't think I'd do it as preventative maint unless you're already in there. Im not going to change the ones on the pump housing unless one of those starts to leak. Thats a LOT more labor to get off.

Cmartin, Im looking into 3M/loktite/lord products in case it come to that.

Edit: This appears to be a somewhat rare problem. There ARE documented cases on 6spd, but appears to be nothing like the early expansion tanks splitting or anything. Mine kinda looks like the bond had a very large void area in it which points to a manufacturing defect. If done correctly, it very well might last forever.

If a manufacturing defect, a squeaky wheel may get PCNA to pay for it...

You don't know unless you ask. I have heard about people getting things well out of warranty repaired by the factory. Not frequent, but it happens.

Agreed tig requires a teardown and cleaning. But a proper bond would require the same level of cleaning. Im still trying to get it out. I've got the harld bolts out, now just down to a stubborn hose that won't pop loose. If it won't come easily, then the decision is made for me

My only problem w/ epoxy is what kind. Im sure the factory/supplier did plenty of testing on whatever they used originally to survive thermal cycling and coolant. It can't get too hard or will crack due to expansion. At first glance it appears there was incomplete bonding (looks like a big spot missing on one side, but maybe that bit of glue was left inside the mating end.)

My problem w/ tigging is what alloys. Its a thick casting and a thin extruded elbow. IME, the casting will probably weld fine. Who knows what the extrusion is out of - likely 6 series but could very well be one of the others. Both ends are O-ringed, so heat distortion shouldn't be as big a problem. I can lap the one end back to square. In searching 6spd, some shops have welded in fittings to prevent recurrence.
